Building the Wheel for the Pirate Ship took a lot of planning, a lot of technical skill and a lot of thought.
One of the first steps was cutting the drive bars that mesh with the wooden cog. I needed to cut fish-mouthed ends on the bars and I needed the cuts to near exact lengths. With a custom built cutting jig/fixture I was able to get cuts within 0.005” of their desired length. This set up needed to be cooled, using a sulfur cutting oil I got a lot of smoke, I had to run the hole saw at a lower RPM and I was damaging the teeth of the hole saw.
In a couple hours I was able to make a tub and piece together the parts to flood the drill press table with Kool Mist coolant (what I had on hand, but not necessarily the best). The video explains most of it. The cuts turned out great, as a added bonus the plugs dropped out the bottom of the hole saw without having to press them out with a screw driver.
